Have you checked the users mail filters? It seems like they have a filter going on that's not allowing the messages to be delivered. Just uncheck all their filters and see what that does.

Do you have something else running on port 25? What do your logs show? /var/log/zimbra.log
Have you looked at using something like google's email security to do the spam and virus filtering before it hits your server? This would prevent the need for a hardware appliance. Just a thought.

When you run the pst import wizard against the users original pst it will blend or import all of their messages, contacts and calendar data into your new profile.
